Rigid box vs folding carton: feel, cost and when each is the right call

Reviewed by Kathy Evans, Tria PackagingUpdated

Choose a rigid box when the box will be kept, displayed or opened in front of someone, and a folding carton when it ships inside another box, needs to store flat or sits on a retail shelf. A rigid box is 1200 gsm grayboard wrapped in printed paper and arrives assembled; a folding carton is one sheet of 18pt or 24pt SBS that ships flat. At short runs the rigid box costs a multiple of the carton, and the gap narrows only slowly as quantity rises.

What each one is

A rigid box, sometimes called a setup box, is built from dense grayboard, 1200 gsm on most of our styles and up to 1500 gsm on larger ones, wrapped in printed, textured or soft-touch paper. It arrives assembled and it does not fold. The magnetic closure box and the two piece lid and base box are the two we make most.

A folding carton is a single sheet of paperboard, printed, cut, creased and glued, shipped flat and popped open at your bench. Our standard carton boards are 18pt SBS and 24pt SBS, with natural kraft for an uncoated look. The straight tuck end carton is the everyday version.

The difference in the hand is immediate. A rigid box has weight and does not flex. A carton flexes and is meant to.

Where the cost gap comes from

We do not publish prices, but the drivers are easy to see. A rigid box is two or three pieces of board, each wrapped and assembled with a lot of handwork. A carton is one sheet through a press, a die cutter and a gluer. At 200 units the rigid box costs a multiple of the carton. At a thousand the gap narrows, because the carton's plate and die setup has been spread across more units while the rigid box's handwork has not. It never closes completely.

LaborWrapping and assembly per boxMostly machine time
ToolingCutting tools for board and wrapCutting die, plus plates on offset runs
InsertsOften foam or flocked, cut to the productUsually paperboard, often part of the same sheet

What lowers itStandard sizes, one wrap, fewer finishesLarger runs, fewer colors, no window

Freight is the cost people forget. Fifty assembled rigid boxes take a shipping carton of their own; fifty flat cartons fit in a shoebox. If the boxes will sit in a fulfillment center for months, storage adds to the gap too.

How to choose

  1. Will it be kept? Jewelry, fragrance, spirits and gift sets are kept and shown. That is rigid territory.
  2. Where is it seen first? On a retail shelf next to competitors, a printed carton with a sharp finish does the job. Opened at a dinner table or on camera, the rigid box earns its cost.
  3. How does it travel? A rigid box always needs a shipping outer. A carton can go inside a mailer or a case pack.
  4. What does the product weigh? 24pt SBS holds a glass bottle on a shelf. A heavy glass bottle with a fitted insert is easier to protect in a rigid box.
  5. What is the retail price? The box should look like it belongs with the product. A rigid box on a low-priced item reads as overpackaged.

An illustrative example

Illustrative spec, not a client order.

Take a 50 ml fragrance with a first run of 250. A 24pt SBS carton with a paperboard insert does the job for a launch and for shipping inside a mailer. A rigid box with a fitted insert does the job for the department store counter and for the gift. We usually suggest starting with the carton and moving to a rigid box when the second run is planned and the product has found its price.

The middle path

A sleeve and tray carton on 24pt SBS gives some of the rigid feel, ships flat and costs closer to a carton. It is what we suggest when a brand wants the reveal without the freight. The other option is the collapsible rigid box: real 1200 gsm board that ships flat and snaps up at your bench, so you keep the rigid feel and lose most of the storage problem.

For how rigid boxes are built, corner by corner, see rigid box construction; for the carton board itself, 18pt vs 24pt SBS.

Questions people ask

Can a folding carton have a magnetic closure?

Not in the usual sense. A magnet needs thick board to sit in. A sleeve and tray carton with a tuck flap gives a similar close without one.

What does a rigid box weigh for shipping?

An 8 by 6 by 3 inch magnetic box on 1200 gsm weighs about 7 ounces empty. The same size carton on 18pt weighs about 1.5 ounces.

Is a rigid box recyclable?

The board and paper wrap are, as mixed paper. Magnets and ribbon should be removed first.

Is a 24pt carton as good as a rigid box?

No, but it is closer than people expect. 24pt SBS is stiff enough for glass and for a sleeve and tray, and with soft-touch lamination and foil it reads as premium on a shelf. It still flexes when squeezed, which a rigid box does not.

Which one ships better?

Neither should ship on its own. A carton goes inside a mailer or case pack; a rigid box goes inside a corrugated shipping box, ideally with a little void fill so the wrap does not scuff.
